I had to cut off two of the fan mount holes (I literally cut them with snips) to fit in the LR Core.
I should probably cut them out in the cad.

My newer E40 can’t even cut 1/8” ply at that soeed. I need 3 passes at 3mm/s, 100%, air assist 30psi

Neje E40 should cut at least the same as A40640 if not better.
For 3mm/ 1/8" at 100% i use speed between 200mm/min and 240mm/min in one pass depending of my plywood (amount of hole filled by glue). When i need to lower more the speed it means i need to clean my lens, then laser works again like a charme.
Good focus also have high importance but it shouldn’t be an issue here as E40 have fixed focus so no “calculation” to do to set the best height.
If you still have problems to cut, it might worse to make some focus tests and maybe manually fine tune the lens focus by tightening or loosening the lens screw.

It has a fixed lens- there is no adjustment, but I can try a focus ramp to see if it’s slightly off the 5mm focal length.
I bought high quality laser ply from a good source- not box store junk as I didn’t want to short-change it

Do you use it from start with air assist ? Even with air assist always on, cleaning the lens from time to time with a coton bud imprengned of isopropanol help my lens to be as powerfull as the first day, could worse to try.
What did you put in Lightburn Device settings for S-Value Max, and what is your V1 firmware version ?
It could be possible you don’t really run it at 100%…
Don’t remember what’s the default S value mode in V1 marlin. I personnally use S-Value Max at 255 because i use PWM255 in my marlin config configuration_adv.h

I would try small test cuts like a square or circle with S-Value Max 255 or 50000
Also do you use an HoneyComb / do you raise a bit your stock or does your stock is laid flat on your spoilboard ? Makes a hudge difference to have space between your (metal)spoilboard and your stock for a good full stock height cut.

EDIT: CUTTER_POWER_UNIT PWM255 seems to be the default so Lightburn S-Value Max must be set to 255 for a 100% laser power that really burn at 100%. If your S-value max is set to 100 then it means when you think to burn at 100% it will run at 39% in reality.
Yes, have never run it without air assist for cutting
In fact, I did two raster tests yesterday and that was the only time I didn’t use air assist since I’ve gotten it.
My lightburn intensity scale is 0-255. It’s definitely firing at full power because I can judge it by pushing the ‘test’ button on the small board, which fires 100%
